Note

As the symptom is the type that arises after a very short distance only cars in stock need to be checked.


Background

The camshaft gear centre screws may be torque tightened with a tightening torque that is too low. This can result in the timing gear loosening and engine failure.

Procedure


1. Raise the car and remove the lower engine cover.


2. Carefully and slowly release the tension of the belt tensioner. Remove the multigroove V-belt.


3. Undo the front screw from the front torque arm.


4. Lower the car and remove the intake manifold with mass air flow sensor from the turbocharger.

5. Remove the upper engine cover.


6. Remove the nut for the rear engine pad.


7. Undo the fuel line snap-on coupling. Use 83 95 261 fuel lines tool and a cloth to deal with any fuel spillage.


8. Relieve the weight of the engine using a jack. Remove the right-hand engine mounting with the upper bracket and engine pad. Raise the engine to remove the engine bracket screws.

9. Remove the timing belt cover.


10. Reset the engine with crankshaft pulley, timing belt rotor and fuel pump rotor as per the markings on the engine.


11. Tighten the camshaft gear screws. Use 83 95 816 Support, camshaft gear as support to avoid excess cogging and stretching of the belt.

Tightening torque 120 Nm (89 lbf ft)

12. Fit the timing belt cover.


13. Fit the right-hand engine mounting with brackets and engine pad. Raise the engine further to fit the engine bracket screws.

Tightening torque 47 Nm (35 lbf ft)


14. Fit the snap-on couplings of the fuel lines.

15. Lower the engine and remove the jack. Fit the nut for the right-hand engine pad.

Tightening torque 47 Nm (35 lbf ft)

16. Fit the nut for the rear engine pad.

Tightening torque 47 Nm (35 lbf ft)


17. Fit the upper engine cover.


18. Fit the intake manifold with mass air flow sensor. Connect the mass air flow sensor connector.

Tightening torque 3.5 Nm (2.5 lbf ft)

19. Raise the car, carefully and slowly release the tension of the belt tensioner. Fit the multigroove V-belt.


20. Fit the torque arm front screw.

Tightening torque 90 Nm + 90° (66 lbf ft + 90°)


21. Fit the lower engine cover and lower the car.


22. Bleed the fuel system as per WIS - Engine - Fuel system, diesel - Adjustment/Replacement - Bleeding the fuel system.
